The 4 Pillars of Pre-Press Design: Optimizing for Offset, Flexo, Gravure, and Screen Printing

A brilliant design on a computer screen is only a concept. It becomes a product only when it is successfully printed. However, many designers create beautiful visuals without considering the limitations of the manufacturing process, leading to costly errors or disappointing results.

To bridge the gap between “artwork” and “product,” designers must master the four pillars of pre-press design. This guide explores the specific requirements for different printing methods and how to optimize materials, colors, and layouts for industrial production.

1. Design Requirements by Printing Method

Each printing technology has unique characteristics. Designing for one is not the same as designing for another.

Offset Printing (The Standard)

This is the most common method for paper products. Designers generally know this well, but key checks are vital:

  • Trapping: Ensure values are set correctly to prevent white gaps.
  • Small Text: Avoid using 4-color (CMYK) builds for fine text to prevent registration issues.
  • Solids: Avoid large areas of solid color without texture, as they can look uneven.

Gravure Printing (Plastic Packaging)

Common for flexible packaging (e.g., milk films, snack bags).

  • Avoid Multi-Color Overprint: Plastic films stretch under heat. Designing tight registration between multiple colors is risky.
  • Bleed for Bags: Back-sealed bags need specific internal bleed settings to ensure the design wraps correctly.

Flexography (Corrugated & Labels)

If you are moving a design from Offset to Flexo, you cannot simply copy-paste.

  • Avoid: Small reverse text (white text on dark background), fine lines under 0.2mm, and 1% dot gradients (which can cause a hard edge).
  • Gradients: Flexo struggles with smooth fades to zero. Keep gradients above 3-5%.

Screen Printing (Special Effects)

Known for thick ink layers and vibrant colors.

  • Limitations: Not suitable for fine halftones or detailed photos.
  • Strengths: Perfect for bold, solid graphics and special effects like high-build varnish or metallic inks.

2. Material Selection & Cost

The choice of material dictates the cost and the final look.

  • Innovation: Don’t be afraid to test new materials. For example, printing with transparent ink on aluminized film can create stunning metallic effects that stand out on the shelf.
  • Standardization: Stick to standard paper weights (e.g., 157gsm, 250gsm, 300gsm) to avoid custom mill runs. For books, increasing paper weight increases spine thickness, affecting the cover design.

3. Color & Resolution

The Purple Problem: Avoid using Cyan + Magenta to create purple, as it often prints “muddy.” Use a spot color (Pantone) or a specific bright pink ink if a vibrant purple is needed.

Resolution Rules:

  • Newsprint: 120-200 DPI (60-100 LPI)
  • Standard Offset (Flyers/Books): 300 DPI (150 LPI)
  • High-End Art Books: 350 DPI (175+ LPI)
  • Security Printing: 400 DPI

Sending a 400 DPI file for a newspaper ad is not “better quality”—it often results in a muddier print due to dot gain.

4. Imposition & Layout Strategy

How you arrange the design on the press sheet affects efficiency and waste.

  • Grain Direction: For bottle labels, the paper grain must match the curve of the bottle to prevent lifting. For automated labeling lines, this is critical.
  • Ganging (Imposition): For packaging, we often print multiple units on one sheet. If the post-processing (like foil stamping or embossing) is complex, we recommend fewer units per sheet to ensure better registration accuracy.
  • Die-Cutting: For irregularly shaped stickers, leave enough space between units for the die-cutting tool to work without tearing the paper.
